Put a little grease on the coupler splines of the new transfer case and manipulate the output on the back of the transfer case to get it lined up.Yes, I finally got to it and fix it. It was the 4wd actuator switch on the transfer case. Toyota want almost $1000 for that part alone and you'll still have to open the transfer case up to pull the actuator off. Instead I went a bought an used whole transfer case for $600 and put it on. No more 4lo flashing and my 4hi and 4lo work now.
